Ford Motor Company has brought hundreds of seasoned auto industry veterans back to its workforce after learning that overreliance on artificial intelligence created a string of expensive, damaging headaches for the automaker.

Per Bloomberg reporting, the U.S.-based car manufacturer has added 350 so-called “gray beard” (deeply experienced veteran) engineers to its teams over the past three years. Most of these new hires are former Ford employees, recruited specifically to troubleshoot the brand’s long-standing, high-profile reliability woes.

Ford Chief Operating Officer Kumar Galhotra explained that the company had increasingly shifted toward automated AI-powered quality systems in prior years, but the technology failed to meet the brand’s strict reliability standards. When automated systems could not deliver the required results, Ford chose to bring back specialized technical experts who can spot potential failure points in auto parts long before those components ever reach the factory production floor, Galhotra said.

The decades of combined hands-on experience these human workers bring has become the centerpiece of Ford’s company-wide push to improve new vehicle reliability. Ford CEO Jim Farley told Bloomberg the strategy is already delivering major financial gains. “We’re seeing our warranty coverages come down. We’re seeing our recall costs come down,” Farley noted, adding that the savings add up to hundreds of millions of dollars in annual cost reductions that act as a strong business tailwind.

Charles Poon, Ford’s vice president of vehicle hardware engineering, framed the shift as a correction to past strategic missteps. “Artificial intelligence is a fantastic tool, but it’s only as good as the information you use to train it,” Poon said. “Over prior years, we didn’t pay as much attention as we should have to the experience of our most knowledgeable engineers that have been with us through many product cycles.”

This investment in human expertise has already paid off in independent quality rankings. In the 2026 JD Power Initial Quality Study, which measures new vehicle reliability during the first three months of ownership, Ford earned the top spot among all mainstream auto brands. The result marks a dramatic reversal from the company’s 10th-place finish in the same study just one year prior. Ford even outperformed Toyota and Honda, two brands long synonymous with industry-leading reliability.

The move to bring back veteran workers came on the heels of a period of costly quality failures for the automaker. In 2025, Ford set an unwelcome new record for the most safety recalls issued by any automaker in a single calendar year, as one defect after another emerged across its full lineup of passenger cars and trucks. Issues ranged from potentially dangerous cracked fuel injectors to the risk of vehicles stalling unexpectedly while on the road, and cumulative warranty and repair costs have run into the billions of dollars for Ford in recent years. In 2023 alone, Ford paid $4.8 billion to fix defects in customers’ vehicles — three times the average cost for the broader auto industry.
